5 Ways to Create a Mandalorian Costume

This is the best way to create a Mandalorian costume. The armor, helmet, and jetpack are all made from scratch with materials that can be found at your local hardware store. The helmet has a hinged jaw and mandible, allowing you to open and close the mouth. Most of the materials for this costume can be found at your local Home Depot (or similar). You’ll want to make sure you have access to a drill and dremel tool or similar.

Most people want to be a Mandalorian because of the awesome armor and helmet. I love the armor and helmet too, but I prefer being a Bounty Hunter because it gives me an excuse to carry weapons!

I have also been asked a lot about my Mandalorian costume. This guide is meant to help you build you own set of Mandalorian armor or costume.

Most people that make their own Mandalorian costumes tend to use metal pieces. However, I wanted my costume to be very lightweight so that I could wear it all day at Comic-Con and not get too hot.

My costume is made out of EVA foam, which is typically used for floor mats or exercise mats. It’s very lightweight, easy to cut and cheap. You can find EVA foam in different thicknesses at fabric stores or any store that sells exercise equipment such as Target, Walmart or Sports Authority.

You can also substitute other materials for the EVA foam such as wood or metal (as long as the metal isn’t sharp) You can even use cardboard if you want to make a quick mock-up of your Mandalorian Costume before making it with other materials.

This is a step by step tutorial on how to make a Mandalorian costume. The instructions are based on the movie and animated series styles of the Mandalorians. I will try to make this as simple as possible. There are many different ways to make this armor, but this is how I made mine. I hope you enjoy my project!

Make sure you have everything you need before you begin

1. Purchase a full face motorcycle helmet that fits your head size (see links below). You can find these at most motorcycle shops or online at:

2. For the armor pieces, purchase plastic sheets (ABS) from your local plastic shop or online. They come in black or gray. Ask for plastic sheets that are .080″ thick (also known as 20 gauge). They should be about 1×4 feet in size. You might be able to find them at Home Depot also. You will only need about 3-4 sheets to make the whole armor, so it’s not too expensive.3. 1. Start with the undersuit. Measure yourself around the chest, waist and hips. Use the measurements to purchase a black bodysuit or wetsuit. Look for one with a zipper on the back or front if possible. The zipper will help you to get dressed and undressed without assistance.

2. Attach the armor to the bodysuit. Start by attaching the codpiece and leg armor pieces first, then attach the stomach, back and chest pieces. A fusible interfacing is ideal for attaching the plastic armor pieces to the bodysuit for ease of removal. You can also use Velcro or hot glue depending on your preference, but keep in mind that it will be permanent if you choose this method. If there are straps on your armor pieces that need to go through belt loops, simply cut small slits in the body suit and pass them through before attaching them to one another. Be sure that all of your armor pieces fit snugly on your body before you attach them permanently, once they are attached, it will be difficult
